Why Gym Wear Fabric Is Different

There is no single "gym fabric." The fabric for a compression legging has completely different properties than the fabric for a training t-shirt. The error most new gym brands make is using one fabric for everything — usually the cheapest polyester they can find — and wondering why their garments feel generic, perform poorly, and get poor reviews.

Nylon-spandex for 25% (leggings, compression, bras) where stretch and recovery are non-negotiable. Never use cotton for active training garments — it absorbs sweat, stays wet, and performs worst in every gym-specific test.

Gym Wear Fabric Questions

There is no single "best" fabric — it depends entirely on the garment type and performance requirement. For moisture management (t-shirts, tank tops), 100% polyester 150–180 GSM with wicking finish is the standard. For compression (leggings, base layers), nylon-spandex 80/20 at 200–240 GSM is optimal. For ventilation (panels, mesh inserts), eyelet or mesh knit polyester. For warm-ups, lightweight French Terry 220–240 GSM. Most successful gym brands use 3–4 different fabrics across their line, each matched to a specific garment function.
For any active gym use, polyester is objectively superior. It wicks moisture away from skin, dries 3–5× faster, maintains shape wash after wash, and enables sublimation for all-over prints. Cotton absorbs sweat and stays wet — heavy, clingy, and cold against the body during a workout. Cotton is acceptable for pre/post-workout lounging pieces but should never be used for active training garments. The "100% cotton gym wear" niche exists for natural-fiber brands, but it's a lifestyle choice, not a performance one.
150–180 GSM is the standard for gym t-shirts and tank tops — light enough to not restrict movement, heavy enough to feel substantial and support prints. At 150 GSM, the fabric is very lightweight and breathable — best for high-intensity training in warm conditions. At 180 GSM, it has more body and works across all seasons. For premium or oversized gym tees, 200–220 GSM provides a heavier, more drapey feel. Above 220 GSM is too heavy for active gym use.
Nylon-spandex blends (80/20 or 82/18) at 200–260 GSM are the industry standard for performance leggings. Nylon provides the smooth, opaque surface and abrasion resistance; spandex provides 4-way stretch and recovery. For fashion-forward or lower-intensity leggings, polyester-spandex (92/8) at 180–220 GSM is a more affordable option with a slightly softer hand. For compression-level leggings, higher spandex (15–20%) with a tighter knit gauge is required.
Yes — and sublimation is the #1 decoration method for gym wear. However, ONLY 100% polyester fabrics (or blends where polyester is on the surface) can be sublimated. Cotton gym fabrics cannot be sublimated. For full all-over print gym collections, we recommend 100% polyester jersey at 150–180 GSM for t-shirts and 100% polyester interlock at 180–220 GSM for leggings and fitted pieces. This is why polyester dominates gym wear manufacturing — sublimation makes full-surface, permanent, photo-quality prints possible at scale.
It depends on the garment type: Basic training tees and shorts need 0–5% (some mechanical stretch is enough). Fitted joggers and yoga leggings need 5–8% spandex for comfort stretch. Compression leggings and base layers need 15–25% spandex for true compression. Sports bras need 15–20% for support. The more spandex, the more expensive the fabric and the more care it needs in washing — never use more than necessary.
What's wrong with using cotton for gym clothes?
During exercise, cotton absorbs 7–8% of its weight in moisture and holds it against the skin — the garment becomes heavy, clingy, and cold. It takes 3–5× longer to dry than polyester. Cotton also loses shape and color faster under high-wash-frequency gym use. The "100% cotton gym wear" niche exists for brands selling a natural-fiber story, but it's a lifestyle positioning, not a performance one. If your brand promise is performance, polyester is the correct engineering choice.
